Delta SMPS 48V/50A Rectifier Module Repair - Automotive, Pune
Fault Analysis
The Problem
Output voltage ripple exceeding 500mV peak-to-peak (spec: ±50mV)
Output voltage derating to 44.8V instead of 48V nominal
CNC stepper motor jitter causing 2-3mm dimensional errors on weld points
High ESR (1.8-2.3 Ohms) detected in output filter electrolytic capacitors
Audible buzzing and visible discoloration on capacitor bodies indicating thermal stress

Our Repair Approach
In-Circuit ESR and Capacitance Measurement
Fluke PM6306 RLC meter confirmed three primary electrolytic capacitors (2200µF/63V) had exceeded end-of-life ESR threshold at 1.8-2.3 Ohms versus 0.9 Ohm specification limit.
Oscilloscope Ripple Analysis and Frequency Domain Testing
Real-time waveform capture at 48V output rail revealed 95 kHz switching ripple with 500mV+ amplitude, indicating severely compromised filtering action from degraded capacitors.
Precision Desoldering and Component Replacement
Six primary output filter capacitors (2200µF/63V Nichicon PL) and three auxiliary snubber capacitors (100µF/50V) were carefully desoldered using controlled temperature profiles and replaced with higher-reliability Nippon Chemi-Con KZE and ceramic multilayer alternatives respectively.
Solder Joint Inspection and PCB Cleaning
All 42 solder joints around replaced capacitors were visually inspected under 40x magnification for cold joints and bridging, followed by IPA cleaning to remove thermal residue and flux.
72-Hour Full-Load Burn-In and Ripple Validation
Repaired module operated continuously at 50A output current with ripple monitored continuously, achieving specification of 48.2V output with ±35mV ripple and confirming voltage regulation stability.
Thermal Cycling and Load-Step Transient Testing
Module endured 50 thermal cycles between 25C-65C and transient load-step testing (10A to 50A) with recovery time of 2.3ms and overshoot of 120mV, validating reliability for stepper drive applications.
Mission Accomplished
The Result
The customer resumed full CNC stepper operations after 85 hours (3.5 days) of repair turnaround, saving INR 80,000 in replacement costs (68% cost reduction vs OEM pricing) and avoiding an estimated INR 119,000 in additional production losses that would have accumulated over the 18-day OEM lead time.
